Abstract

Stand-alone off-grid Photovoltaic (PV) systems rely heavily on a Solar Charge Controller (SCC) to regulate battery charging, yet small-scale conventional SCC units typically lack remote monitoring and active safety mechanisms. This study aims to design and implement an ESP32-based Smart Solar Charge Controller capable of real-time electrical parameter monitoring and precise charging regulation. The engineering research method was applied by integrating dual INA226 precision power sensors via the I2C bus to measure voltage, current, and power along the charging and load paths independently. The system implements a three-stage Pulse Width Modulation (PWM) charging algorithm (Bulk, Absorption, Float) alongside a five-tier active protection mechanism to safeguard against under-voltage (≤11.5" V" ), overload (≥6.0" A" ), overvoltage (≥25.0" V" ), overcurrent (≥8.0" A" ), and overcharge (≥14.8" V" ) conditions. Experimental results demonstrate high measurement accuracy with an average voltage error of 0.34% and a current error of 5.69%. The active protection mechanism successfully isolated anomalies within a response time under 150 ms, rendered telemetry data on a dual-page 16x2 LCD interface every 3 seconds, and transmitted real-time parameters to the Blynk IoT dashboard with an average latency of 1.12 seconds.
