Abstract
This study aimed to analyze the microstructural characteristics of gray cast iron brake discs produced by the green sand casting process, the relationship between microstructure and surface hardness, and to compare the microstructure and hardness of brake discs manufactured by green sand casting with the original Honda Vario 125 brake disc. The research involved brake disc casting using the green sand casting method, followed by machining, specimen preparation, microstructural observation using an optical microscope, and Rockwell hardness testing. The results showed that the brake disc produced by green sand casting consisted of flake graphite with a ferrite–pearlite matrix, which is characteristic of gray cast iron. The average hardness of the cast brake disc was 90.08 HRB (equivalent to 183.61 HB), while the original Honda Vario 125 brake disc exhibited an average hardness of 38.66 HRC (equivalent to 358.73 HB). The findings indicate that the microstructure significantly influences hardness, where the pearlite phase contributes to higher hardness, while the ferrite phase improves ductility. The original Honda Vario 125 brake disc exhibited a more homogeneous microstructure and higher hardness than the brake disc produced by the green sand casting process. Therefore, the green sand casting process is capable of producing gray cast iron brake discs with appropriate basic characteristics, although further process optimization is required to achieve mechanical properties comparable to the original brake disc
